Cable Damascus: The Friendliest First Forge Weld
Cable damascus forge-welds a length of non-galvanized high-carbon wire rope (improved plow steel, 3/4-1.25 inch) into a solid bar: seize and weld the ends, burn out the grease, twist tighter in the lay direction at red heat with heavy flux, then weld section by section at full welding heat while rotating. One steel - the starry pattern comes from decarb between wires - and it heat treats like 1080.
Cable damascus is the friendliest door into pattern welding: no stack to build, no layers to count — the “billet” arrives pre-assembled as a length of scrap wire rope, and the finished blade wears a starry, wood-grain shimmer nothing else produces. The Honest Fine Print First
Cable damascus is one steel, not two — typically an improved-plow-steel wire rope in the 1070-1080 range. The pattern doesn’t come from contrasting alloys like 1084/15N20 work; it comes from decarburization and oxide boundaries between the individual wires etching differently. Translation: subtler contrast than stacked damascus, gorgeous organic texture, and blade performance that follows the base steel (heat treat it like 1080-class — see the guide).
Getting the Right Cable
- Non-galvanized only, ever. Galvanized cable is zinc-coated, and zinc fumes at welding heat cause metal fume fever — this is the same hard rule as found steel. Shiny silver cable stays at the scrapyard.
- High-carbon rope: “improved plow steel” wire rope, used crane cable, or elevator cable — scrapyards and rigging shops are the sources. Fiber-core rope works (the core burns out); steel-core (IWRC) welds solid.
- Diameter: 3/4″ to 1-1/4″ is the workable sweet spot — thick enough to yield a knife-sized bar, thin enough to weld through.
Step by Step
- Seize the ends. Hose-clamp or wire both ends of your section (12″ or so), then weld the very ends solid with a MIG/stick tack — and weld on a handle rod. Loose ends unravel into a steel porcupine at heat.
- Burn out the guts, brush it clean. First heat: any grease and fiber core smokes off. Wire-brush vigorously at red heat — clean wires weld; greasy scale doesn’t.
- Twist it tighter — in the direction of the existing lay. At bright red, one end in the vise, pipe wrench on the other: twist so the rope’s existing spiral tightens (untwisting it turns your billet into spaghetti). Flux generously, heat, twist again — repeat until it’s as tight as it will go. Cable drinks flux; keep feeding it.
- Weld in sections. Bring 2-3″ to true welding heat — flux boiling and “dancing” — and work firm, rapid blows while rotating the piece, working around the full circumference to squeeze the wires inward into one solid bar. Move down the length section by section. This is the make-or-break stage: cable only welds at full heat, so take more heats rather than chasing cooling steel.
- Test and forge to shape. Grind a window and etch — voids show as dark spidery gaps (re-flux, re-weld if shallow). Then forge your bar toward blade shape like any billet (the sequence), keeping welding-heat discipline early on.
- Grind, heat treat, etch. The reveal is the payoff: tight rings and star clusters where the wire ends meet the bevels, flowing grain along the flats. A deeper etch plus the coffee trick makes the wire boundaries pop.
When It Goes Wrong
Sparkling gaps after grinding = incomplete welds (usually insufficient heat or dirty wires — re-flux and re-weld while there’s stock). A bar that crumbles at the edges was worked too cold. And a pattern that barely shows just needs a deeper etch — cable’s contrast lives in the etch more than any other damascus type. Expect your first cable billet to teach you; your second to behave; your third to be a knife you’re proud of.

Common Mistakes
Galvanized cable (zinc fumes – never). Untwisting the lay instead of tightening it. Welding greasy, unbrushed wires. Hammering below welding heat and trapping voids. Skimping on flux. Expecting stacked-billet contrast from a one-steel billet – cable’s beauty is texture, not black-and-white.
